The Malaysian GP was:

-First real GP for HRT, because Australia was just a shakedown
-First time they put a race distance on any of the cars
-They had problems with overheating, and Malaysia is a very hot place
-They had problems with the power-steering that were solved not in the best place to do it (viewtopic.php?p=326252#p326252)

And, with all those problems, they managed to end the race and just two laps behind. I think it has been a great race with no problems and they managed to collect lots of information and data for next races

Going back to that birds eye view of the HRT front wing - why is the rearmost flap so far forward? Surely it makes more sense to use the whole area.

I don't think any car is overweight. I think they are all within the 640 kg limit. The problem relates to how much ballast a team can use to make up the deficit. For HRT its imperative to get the weight down on their chassis. The Williams KERS weighs about 30kg and they will need to still have some leeway on ballast to aid setup.

That's what they mean - the chassis is overweight, there for they don't have enough ballast to use. It is not unheard of that a car could actually be over the limit however.

Yes that's what I thought they meant by over weight Un-ballasted car +fuel. So when they try and balance the car the ballast pushes the car over the ideal race weight do they not publish the weights of each car after the race or is it kept secret? I tried looking but nothing .

How much will the car gain if there is a new lighter chasis from barcelona, and will they consider the option of bolting kers to the car anytime sooner or else it would be a big waste of 3-4 million$ they gave for it.

I think they are bolting on the KERS system at the Mugello tests along with any upgrades they have.

Certainly HRT will have to use KERS at some point this year especially after paying for it. And we have to catch Marussia.

HRT would probably put KERS on one car first to perfect their set up, most likely Pedro's car as he has had experience with KERS. If things go to plan I think we will see a major transformation of the team by the time we reach Mugello with new sponsors coming aboard in Barcelona.
